Unique Product Offering

FCA offers a broad range of critical and highly customized industrial packaging that includes wood, steel, corrugated and hybrid products, as well as expendable, reusable and returnable solutions. One of FCA’s largest raw material components is engineered wood.  products manufactured from engineered wood are price-comparable to traditional lumber products while providing superior strength and shipping benefits, including compliance with the ISPM-15 standard.

Design Engineering

The just-in-time, low volume, and custom nature of FCA’s product offering requires unique and specialized engineering capabilities. FCA’s design engineering department can model, prototype, and test packaging solutions to meet the ever changing requirements of our customers and to ensure product is securely positioned and protected.

Sustainability

FCA offers an innovative, patent pending hybrid product constructed from engineered wood and specialized steel components. This hybrid packaging can be reused as many as 30 to 50 times, and is generally 50% more cost competitive than traditional steel packaging. Hybrid products are a highly flexible and environmentally friendly product option that proactively addresses our customers’ ongoing efforts to drive cost out of the manufacturing process and minimize environmental impact.

Case Study – Cost Savings and Lead Time Reduction

We provide our customers with a comprehensive packaging solution that includes custom design, manufacturing, and management of specialized packaging products, with an intense focus on total value, just-in-time delivery, and customer service.

  • FCA reduced customer lead time on orders from 72 hours to 16 hours, with a 4 hour lead time for urgent orders
  • FCA reduced headcount requirement by 42%
  • FCA saved customer an estimated 30% annually on its packaging costs
  • FCA instituted a continuos improvement program to further drive costs out of the process

One international company previously utilized an internal carpentry shop to fulfill its wood packaging requirements. Due to insufficient equipment and a lack of production efficiency, this company faced excessive labor, waste and significant cost overages. Lead times for packaging orders averaged 72 hours.

In an effort to raise quality, lower overall costs for their packaging operation and reduce lead times on their orders, this company outsourced its entire wood packaging operation to FCA.  FCA brought the packaging in-house to an FCA facility and took over the complete sourcing and manufacture of the packaging function.

As a result of outsourcing its packaging function to FCA, this company was able to focus on its core manufacturing competencies while simultaneously reducing overall costs, increasing product quality, and improving lead time for their packaging products.  Because of their expertise and knowledge in the supply chain and the packaging material base, FCA was also able to appropriately source raw materials to minimize waste.

Case Study – Parts Supplier Consolidation

Customer consolidates inbound parts packaging to FCA and improves costs, quality and lead time.

  • FCA improved the quality, accountability and consistency on incoming packaging
  • FCA improved the lead time from three days to 24 hours for stock boxes, and 4 hours for emergency orders
  • FCA lowered customer’s costs by providing production-level pricing for single unit orders
  • FCA converted scrap corrugated material into sustainable packing and padding

Prior to engaging FCA, one customer with an international presence used multiple contract packagers to build parts boxes for its incoming supply network. Due to the high number of suppliers, this company experienced limited control over quality issues, little standardization in packaging design, and significant cost inefficiencies. Lead times averaged over 3 days.

In an effort to lower its costs, standardize its supply base, and gain greater quality control over its packaging supply, this large manufacturer consolidated its incoming parts box production to FCA. FCA took over the packaging and manufactures the majority of parts boxes in the supplier network. FCA also manages the packaging order process for much of the supplier base.

As a result of consolidating its supplier parts network, this customer was able to achieve higher accountability and consistency for all parts managed by FCA. Quality and consistency increased, and lead times were reduced. By offering this customer production-level pricing for single orders, FCA was also able to reduce this customer’s total cost.

Case Study – Recycled Packaging Program Savings

Prior to engaging FCA, one customer utilized engine skids from a supplier that were disposed of after a single use. Costs for disposal of the skids were shared by this company and their customer. With no defined returnable loop in their packaging process, this customer looked to reduce expenses by reducing material waste.

FCA was engaged to develop a solution that would limit waste while maintaining consistency and usability with the current packaging product. FCA designed a more durable engine skid using engineered wood and created a custom reverse logistics program to increase the product life of the skid in the field.

FCA now manages the logistics, inspection and maintenance of the recycled engine skids and saves the customer thousands of dollars in disposal costs alone. As a result of using FCA’s more durable skid designed from engineered wood, the customer also achieved significant savings in purchasing costs due to the reusable nature of the skid.

Shipping Regulations

Government implementation of ISPM-15 shipping container regulations requires that wood materials used during shipping in and out of the US and Canada undergo heat-treatment or fumigation processes that insure elimination of wood-boring insects. All FCA plants are certified to supply ISPM-15 compliant products. Our goal is to work with customers to assess their individual needs, keeping in mind current shipping regulations.

JIT (Just-In-Time) Package Manufacturing

The just‐in‐time, highly customized nature of FCA’s product offering requires unique and specialized production capabilities. While the basic structure of each custom product may have similarities, FCA’s design engineering department modifies designs to suit specific and ever-changing customer requirements to ensure products are securely positioned and protected.

To do so, FCA’s production facilities require a combination of highly flexible and easy to change automated sawing, drilling and assembly equipment as well as the skilled, trained labor required to produce in excess of three million packaging units with over 27,000 different part numbers (and growing) per year.  And, given our multiple manufacturing locations throughout the country, as well as our Customer Proximity and Co-Location plant model, FCA provides product orders in typically less than 24 hours, often in less than 4 hours where we are co-located with you.  We are where you are, and where you need us to be! 

FCA also values the lean enterprise.  With several Six Sigma black belts on staff, and key management with Lean and Six Sigma expertise, FCA implements and applies lean and Six Sigma principles throughout its manufacturing organization, resulting in greater efficiencies, less waste, improved quality, improved response time, and ultimately, lower costs to our customers.

Co-Location Capability

We are where you are, and where you need us to be!  At FCA, we offer a unique Customer Proximity and Co-Location Capability that provides scale, JIT delivery and rapid-response service to our customers.  FCA’s facilities are generally located less than 20 miles from customers on average, and most are co-located at a customer site or within a few miles of our customers’ key manufacturing facilities.  Many of the plants FCA serves receive multiple truckloads of custom packaging products per day – all delivered on an efficient, just‐in‐time basis.  Many customers are accustomed to order turnaround times of only 15 to 24 hours as they rely on FCA to provide the critical protective packaging to ship their end products.  In most cases, emergency orders are received, manufactured and delivered within 4 hours.

Leadership

Jeff Campagna, Founder and President

Jeff Campagna co-founded FCA 25 years ago and has been in the industry for over 33 years.  Jeff has an intimate knowledge and passion for the industrial packaging products category and its customers.  As the active executive of FCA, Jeff’s principal responsibilities include key strategic direction, management of key customer relationships, establishment of new locations including facility layout and design, operations and engineering/design management. With over 33 years of relevant industry and product experience, Jeff’s knowledge of custom packaging needs and customer requirements has assisted FCA in becoming the leader in custom designed industrial packaging solutions that it is today.  Jeff graduated from Augustana College 1977.

Craig Borsdorf, Chief Operating Officer

Craig is the Chief Operating Officer at FCA and brings significant experience to the company in operations, finance, sustaining engineering, design services, supply chain, sourcing and lean and six sigma systems.  Craig served as a CPA for Arthur Andersen & Co., held various controllership functions and has spent the past 20 years in senior design, development, lean enterprise and operational positions, most recently as Senior Vice President of Operations at Flex Medical Disposables.  Craig’s operational duties include sourcing, supply chain, manufacturing and continuous process improvement.

David Wilsted, Vice President Sales and Marketing

David has been in consulting, sales, and business development for nearly ten years.  Before joining FCA as Vice President of Sales and Marketing, David managed the key strategic customer accounts for the world’s largest outsource manufacturer of medical devices.  David brings to FCA experience with managing business relationships at the executive and management levels of organizations.  He is responsible for directing all sales, business development and marketing activities at FCA.  David has degrees in Economics and Russian from Brigham Young University, as well as a Masters of Business Administration from the Marriott Graduate School of Management at BYU.

Carol Kilburg, Chief Financial Officer

Carol has been the Chief Financial Officer of FCA for the past twelve years. Prior to joining FCA, she was employed as the Chief Financial Officer of Mueller Lumber Co., a Quad City lumber yard with three locations.  Carol also served as a CPA for McGladrey and Pullen, a national accounting firm specializing in audit and tax.  Carol graduated summa cum laude from St. Ambrose University in 1979. Carol’s duties and expertise include finance, insurance, tax, accounting, payroll, credit, Benefit Plan Administration and inventory.

Greg King, Vice President Strategic Sourcing

Greg brings to FCA more than two decades of experience in the commodity forest products industry where he held senior sales and management positions for several different firms. In the early 1990’s, Greg served as Vice President and Sales Manager for IKA Lumber Specialties, Inc.  He also spent more than 20 years as a commodities trader and Senior Trader for the Forest City Trading Group . Most recently Greg served as General Manager of IPAC Forest Industries, the industrial sales division of Seaboard International Forest Products, LLC.  Greg’s responsibilities at FCA include strategic sourcing with FCA’s largest vendors, as well as supply chain and logistics. Greg received his BA from Allegheny College in 1987, and completed a graduate program in International Management at Harvard University in 2001.

History of FCA Packaging

Since its founding in 1985, FCA has been supplying a broad range of critical, highly customized, heavy‐duty, just‐in‐time industrial packaging products and supply chain services to many of the world’s leading OEM’s across several markets and industries. 

Established in 1985 by the current President (Jeff Campagna), FCA officially opened scale manufacturing operations in Rock Island, IL in 1989.  Over the next several years, FCA opened additional facilities across the country, including operations in Corinth, MS, Princeville, IL, Mossville, IL and Lafayette, IN, as well as headquarter offices in Moline, IL.  By 1997 FCA had been chosen as a strategic supplier to one of the world’s largest and most successful manufacturers of construction and mining equipment.

By 2003, FCA was providing other major customers with packaging solutions in multiple industries including aluminum production, agricultural equipment, and other industrial manufacturing applications. Manufacturing sites had grown to include Griffin, GA, Algona, IA, New York and South Carolina.



Since 2003, FCA manufacturing has added other facilities, including our Design Engineering and Testing Facility in Coal Valley, IL, with several more manufacturing sites pending and/or in construction.  With our unique Customer Proximity and Co-Location offering, we can provide manufacturing scale, JIT delivery and rapid-response service to our customers regardless of their current location.  We are where you are, and where you need us to be! 

In 2007 FCA developed a unique hybrid skid and pending-patent bracketry that allows our customers to have a reusable solution significantly cheaper than steel racks, but with greater reuse than traditional expendable solutions.  This hybrid solution has been adopted by multiple customers, and its applications continue to grow with new and changing customer requirements.

With a current and growing customer base key industrial industries, FCA has become the leader in custom designed industrial packaging solutions.
